Rigid Bar Retrofit in a Ceiling Grid: T-Bar Mounting Notes

Pulling out a burnt troffer and dropping in a rigid bar is the fastest retrofit I know in an office grid. The trick is not the bar, it is where you put the driver and how you stop the bar rattling in the T-bar slot.

Why a bar beats a troffer swap
A traditional 600x600 troffer is a heavy lump of steel and diffuser. When it fails, replacing it means reaching above the ceiling, supporting the weight, and often repairing the grid around it. A pair of 320 or 400 mm rigid bars dropped into the same T-bay weighs a fraction, clips in place, and lets me finish a ten-bay office in a morning.
The light is also better. A troffer floods the whole bay flat; a pair of bars gives a brighter task plane under the desks and softer spill between bays. Clients who thought they wanted identical panels end up preferring the bar look once they see it working.

Which bar length fits which bay
A standard 600x600 grid bay takes either two 300 mm bars side by side, or one long bar running across the 600 mm dimension. I usually spec a 320 mm or 400 mm bar laid longways, because the long line reads cleaner than a pair of short dots. On a 1200x600 bay, two 400 mm bars spaced evenly give the most even light.
Long bars read cleaner; short pairs suit dense task areas.
| Bay size | Bar layout | Bar length | Bars per bay |
|---|---|---|---|
| 600x600 mm | longways | 320 mm | 1 |
| 600x600 mm | two short | 240 mm | 2 |
| 1200x600 mm | two long | 400 mm | 2 |
I avoid the temptation to fit one 600 mm bar per bay. The ends spill light onto the grid and you get bright T-bar shadows. Leaving 100 mm of gap at each end reads as intentional.

Mounting on the T-bar
The bar clips directly onto the T-bar spine with a spring clip, or I use a short suspended wire if the client wants the bar below the grid line. The spring clip is faster but it rattles if the ceiling flexes. I add a small foam pad between the clip and the T-bar to kill the rattle in noisy open offices.
- Spring clip for quick retrofit; add foam where the ceiling flexes.
- Suspended wire below the grid for a modern floating look.
- Never let the bar hang only on its wires; clip the T-bar as the primary fix.
- Check the grid can carry the weight; old mineral fibre grids crack.
On one job I skipped the foam because the ceiling looked rigid. Two weeks later the building management called about a buzz in the corner office. The air conditioning airflow was making the clip vibrate. The foam fixed it in ten minutes.
Where the driver lives
The driver is the part people get wrong. I do not hang a driver above every bay. I put one central 100W driver in the ceiling void near the light switch, then run 24V feeds across the grid to groups of six to eight bays. That way you service one driver, not ten.

The 24V feed must be run in conduit or supported cable tray, not draped across the grid. I clip it to the T-bar above with plastic ties, spaced 400 mm apart. If the client wants dimming, I spec a DALI or 0-10V driver at the central point and daisy-chain the control wire the same way.
The retrofit walk-through
Before I hand the office back, I run through the grid, not just the bars.
- Walk every bay and check the bar is level; one tilted clip reads badly.
- Feel each T-bar clip for rattle after the HVAC fan runs for ten minutes.
- Verify the central driver is within 80 percent load and not hot to touch.
- Check the old troffer removal leaves no sharp grid edge above the ceiling.
- Photograph the driver location for the maintenance folder.

Frequently Asked Questions
Can I retrofit rigid bars into an existing T-bar grid?
Yes, that is exactly what they are for. Clip the bar to the T-bar spine with a spring clip or suspend it with wire, and run 24V from a central driver in the ceiling void. You do not need to replace the troffer; you remove it and drop the bar into the same bay. It is the fastest office lighting upgrade I do.
What bar length fits a 600x600 grid bay?
I use one 320 mm bar laid longways across the 600 mm dimension. That leaves a 140 mm gap at each end so the light does not spill onto the T-bar. Two 240 mm bars side by side also works for denser task areas, but the long single line reads cleaner across an open office.
How do I stop the bar rattling in the ceiling?
Add a small foam pad between the spring clip and the T-bar. Airflow from the HVAC system makes the bare clip vibrate against the steel, and that buzz travels along the grid. A 2 mm self-adhesive foam pad under each clip kills it. I have also seen loose grid tees cause the same problem; tighten those first.
Where should I put the driver in a multi-bay retrofit?
One central driver in the ceiling void near the light switch, feeding six to eight bays on a 24V bus. Do not hang a driver above each bay; that means ten drivers to service. Run the 24V feed in clipped cable, not draped. Size the driver at 1.25 times the connected wattage so it stays cool.
Do I need to remove the old troffer before fitting bars?
Yes. You cannot have a troffer and a bar in the same bay; the troffer occupies the grid opening. Remove the troffer, disconnect its supply, cap the mains feed off, and then drop the bar in. Keep the old troffer on site in case the client changes their mind; some building managers want the option to revert.
